Overview

This series began with a field failure involving 12 V / 5 A SMPS adapters that had remained unused for more than two years before deployment. Parts 1 through 5 examined the failed C3/C4 electrolytic capacitors, storage-related dielectric behavior, manufacturer guidance, re-forming, and the need for a product-level activation process.

Part 6 converts those findings into a clear preventive action sequence for long-stored SMPS products before shipment or return to field service.

The proposed sequence is: identify long-stored stock → inspect → start at no load → begin AC input at 90% of rated input voltage → gradually increase to rated input → maintain one hour of no-load aging → apply load in stages → perform the final full-load inspection → release only products that pass.

01 │ Identify Long-Stored Inventory Before Shipment

Long-stored inventory must first be separated from ordinary shipment flow. In our current preventive action, stock stored for more than six months is classified as long-term inventory and requires 100% reinspection before shipment.

The six-month period is an internal quality-management trigger for our inventory environment. It is not presented as a universal shelf-life limit for aluminum electrolytic capacitors or SMPS products.


02 │ Confirm Storage History and Perform Pre-Energization Inspection

Before energization, confirm model, lot, manufacturing or incoming date, storage period, previous inspection history, and any known abnormal history.

Perform a complete visual and physical inspection of the enclosure, nameplate, cables, connectors, insulation condition, contamination, corrosion, deformation, abnormal odor, and any visible evidence of overheating or component damage.

A unit showing swelling, leakage, rupture, severe corrosion, damaged insulation, or another clear abnormality should be held for review rather than entering the activation process.


03 │ Start Activation at No Load

Initial activation should begin with the SMPS output unloaded.

The purpose of no-load start-up is to avoid combining initial power-up after prolonged storage with full output-load stress. Long storage can increase electrolytic-capacitor leakage current in some conditions, so the first energization should be controlled while the product's behavior is observed.

No-load operation does not guarantee that a degraded capacitor will recover. It is a preventive condition for controlled observation before load is added.


04 │ Start AC Input at 90% of Rated Input Voltage

For the proposed product-level procedure, AC input begins at 90% of the rated input voltage while the output remains unloaded.

For example, if the applicable rated input used for the procedure is 220 Vac, the proposed starting point is approximately 198 Vac.

The 90% value is a proposed engineering control value for this preventive procedure, not a universal capacitor-manufacturer requirement. It must be confirmed to be within the normal operating input range of the specific SMPS before adoption.


05 │ Increase AC Input Gradually to Rated Voltage

From the 90% starting point, AC input is increased gradually until the rated input voltage is reached. During this transition, output voltage, input-current behavior, unusual sound, odor, protection cycling, and other abnormal symptoms should be observed.

The purpose is controlled energization, not simply delaying normal operation. If abnormal behavior appears, the voltage increase should stop and the unit should be placed on HOLD for engineering review.

The exact voltage increments and time between increments should be established during product-specific engineering validation rather than presented as one universal setting.


06 │ Maintain One-Hour No-Load Aging at Rated Input

After rated AC input voltage is reached and stable operation is confirmed, the SMPS remains at no load for approximately one hour.

This one-hour period is the proposed no-load aging time. During aging, output voltage, input behavior, temperature rise, abnormal sound or odor, intermittent operation, and protection cycling should be monitored.

Electrolytic-capacitor manufacturer literature discusses voltage-treatment periods in the range of approximately 30 to 60 minutes for certain component-level long-storage conditions. The one-hour no-load aging period used here is therefore a conservative product-level engineering proposal informed by that background; it is not a manufacturer-specified universal SMPS activation time.


07 │ Apply Load in Stages

If the SMPS remains stable through the one-hour no-load aging period, load can then be applied in validated stages.

A practical engineering example is 25% → 50% → 75% → 100% of rated load, with output stability, temperature behavior, and protection operation checked at each stage.

These percentages are an example for validation, not a universal requirement. The actual stages and dwell times should be defined for the specific SMPS.


08 │ Perform the Final Full-Load Electrical Inspection

At 100% rated load, the product should undergo the required outgoing electrical inspection. Successful no-load aging alone is not sufficient for release.

For the 12 V / 5 A adapter investigated in this series, the final check includes operation at the required output condition and verification of Ripple & Noise against the 200 mVp-p maximum specification, together with the other applicable outgoing-inspection requirements.

Only a unit that remains electrically stable and satisfies all specified release criteria should receive PASS status.


09 │ Record Reinspection and Control Shipment

PASS, HOLD, and REJECT must be clearly separated. A questionable product should not be repeatedly power-cycled until it temporarily passes.

For our long-term inventory control, products stored for more than six months receive 100% reinspection before shipment. The model, lot, storage period, reinspection/activation date, result, abnormal findings, and disposition should be recorded.

Products completing the required long-term-stock reinspection are identified with a [Reinspection] sticker in the nameplate area before release.

10 │ Final Conclusion — Activate, Verify, Then Release

The final preventive action is now explicit.

Do not move unusually long-stored SMPS inventory directly from storage to normal field load. Identify it, inspect it, start activation at no load, begin at a validated lower AC input such as 90% of rated input, increase the input gradually to rated voltage, maintain approximately one hour of no-load aging, apply load progressively, and finally verify the product at 100% load against its normal electrical specification.

This procedure does not claim that every long-stored SMPS will fail or that one activation profile is universal. Its purpose is to create a controlled opportunity to detect abnormal behavior before the product reaches the next process or customer.

The series therefore ends with one practical rule: long-stored SMPS products should be activated, verified in their present condition, and only then released to the field.


Series Closing Note

The 90% starting input, one-hour no-load aging period, and example staged-load sequence are proposed product-level preventive engineering conditions. They must be validated against the specific SMPS input range, design, safety requirements, and normal production test criteria before being adopted as a formal work instruction.

01 │ 출하 전에 장기 보관 재고를 식별한다

장기 보관 재고는 먼저 일반 출하 흐름에서 별도로 식별해야 합니다. 현재 우리의 예방조치에서는 6개월을 초과하여 보관된 재고를 장기재고로 관리하고 출하 전에 100% 전수 재검사를 실시합니다.

6개월은 우리의 재고환경에 맞춘 내부 품질관리 Trigger이며 모든 알루미늄 전해콘덴서 또는 SMPS에 공통으로 적용되는 보관수명 기준은 아닙니다.


02 │ 보관 이력을 확인하고 전원 인가 전 사전검사를 실시한다

전원을 인가하기 전에 모델, Lot, 제조 또는 입고시점, 보관기간, 이전 검사이력 및 알려진 이상이력을 확인합니다.

외함, 명판, Cable, Connector, 절연상태, 오염, 부식, 변형, 비정상적인 냄새 및 확인 가능한 과열이나 부품 손상 흔적을 전수 확인합니다.

팽창, 누액, 파열, 심한 부식, 절연 손상 또는 명확한 이상이 확인된 제품은 Activation을 진행하지 않고 HOLD하여 별도 검토합니다.


03 │ Activation은 무부하 상태에서 시작한다

최초 Activation은 SMPS 출력에 부하를 연결하지 않은 무부하 상태에서 시작합니다.

목적은 장기간 보관 후 최초 전원 기동과 Full Load 스트레스가 동시에 가해지는 것을 피하는 것입니다. 장기 보관 조건에 따라 전해콘덴서의 누설전류가 증가할 수 있으므로 제품 상태를 관찰하면서 최초 전원 인가를 제어합니다.

무부하 운전 자체가 열화된 콘덴서의 회복을 보장하는 것은 아닙니다. 부하를 추가하기 전에 이상상태를 확인하기 위한 예방조건입니다.


04 │ AC 입력은 정격 입력전압의 90%에서 시작한다

제안하는 완제품 Activation Procedure에서는 출력 무부하 상태에서 AC 입력을 정격입력전압의 90%부터 시작합니다.

예를 들어 해당 절차에서 적용하는 정격입력이 220 Vac라면 시작전압은 약 198 Vac입니다.

90%라는 값은 이번 예방절차를 위한 Engineering 제안값이며 콘덴서 제조사가 모든 SMPS에 공통으로 규정한 값이 아닙니다. 실제 적용 전에는 해당 SMPS의 정상 입력동작 범위 안에 있는지 반드시 검증해야 합니다.


05 │ AC 입력전압을 정격전압까지 서서히 상승시킨다

90%의 시작전압에서 정격입력전압에 도달할 때까지 AC 입력전압을 서서히 상승시킵니다. 이 과정에서 출력전압, 입력전류 상태, 이상음, 냄새, 반복적인 보호동작 및 기타 이상현상을 관찰합니다.

목적은 단순히 정상운전을 늦추는 것이 아니라 전원 인가과정을 제어하는 것입니다. 이상동작이 나타나면 전압 상승을 중단하고 해당 제품을 HOLD하여 Engineering 검토를 실시합니다.

구체적인 전압 상승 단계와 각 단계의 시간은 모든 SMPS에 공통값을 제시하기보다 해당 제품의 Engineering Validation을 통해 결정합니다.


06 │ 정격입력전압에서 1시간 무부하 Aging을 실시한다

AC 입력전압이 정격전압에 도달하고 정상적인 동작이 확인되면 부하를 인가하지 않은 상태에서 약 1시간 동안 무부하 Aging을 실시합니다.

이 1시간을 이번 절차의 무부하 Aging 시간으로 설정합니다. Aging 중에는 출력전압, 입력상태, 온도상승, 이상음과 냄새, 간헐적인 동작 및 반복적인 보호동작 여부를 확인합니다.

전해콘덴서 제조사 자료에서는 일부 장기 보관 부품의 Voltage Treatment에 약 30~60분 범위의 처리시간을 설명하고 있습니다. 여기에서 정한 1시간 무부하 Aging은 이러한 기술적 배경을 참고한 보수적인 완제품 Engineering 제안이며, 제조사가 모든 SMPS에 공통으로 지정한 Activation 시간은 아닙니다.


07 │ 부하를 단계적으로 증가시킨다

1시간의 무부하 Aging 동안 제품이 안정적으로 동작했다면 이후 부하를 검증된 단계에 따라 증가시킵니다.

Engineering 검증을 위한 실무 예로 25% → 50% → 75% → 100% Load와 같이 단계적으로 증가시키면서 각 단계에서 출력 안정성, 온도상태 및 보호기능을 확인할 수 있습니다.

이 부하 비율은 검증을 위한 예시이며 모든 제품의 공통 요구사항은 아닙니다. 실제 단계와 유지시간은 해당 SMPS에 맞게 결정해야 합니다.


08 │ 100% Load에서 최종 전기적 검사를 실시한다

100% 정격부하에 도달하면 기존 출하 전기적 검사를 실시합니다. 무부하 Aging을 정상적으로 완료했다는 사실만으로 출하판정을 해서는 안 됩니다.

이번 시리즈의 12 V / 5 A Adapter에서는 필요한 출력조건에서 정상동작을 확인하고 Ripple & Noise 200 mVp-p Max 규격을 포함하여 기존 출하검사에서 요구하는 항목을 확인합니다.

전기적으로 안정된 상태를 유지하면서 모든 출하기준을 만족한 제품만 PASS로 판정합니다.


09 │ 재검사 결과를 기록하고 출하를 관리한다

PASS, HOLD, REJECT 제품을 명확히 구분해야 하며 의심스러운 제품을 일시적인 PASS가 나올 때까지 반복적으로 전원을 켜고 끄는 방식은 사용하지 않습니다.

현재 우리의 장기재고 관리에서는 6개월을 초과한 제품을 출하 전 100% 전수 재검사합니다. 모델, Lot, 보관기간, 재검사/Activation 일자, 검사결과, 이상내용 및 최종 판정을 기록합니다.

장기재고 재검사를 완료한 제품은 명판 부위에 [재검사] Sticker를 부착하여 재검사 완료품임을 식별한 뒤 출하합니다.

10 │ 최종 결론 — 활성화하고, 검증한 뒤 출하한다

이제 이번 시리즈의 최종 예방조치는 명확합니다.

비정상적으로 장기간 보관된 SMPS를 창고에서 꺼내 바로 정상적인 필드 부하에 투입하지 않습니다. 장기재고를 식별하고 사전검사를 실시한 뒤, 무부하 상태에서 Activation을 시작합니다. 검증된 낮은 AC 입력전압(예: 정격의 90%)에서 시작하여 정격입력전압까지 서서히 상승시키고, 정격입력에서 약 1시간 무부하 Aging을 실시합니다. 이후 부하를 단계적으로 증가시키고 마지막으로 100% Load에서 기존 전기규격을 다시 확인합니다.

이 절차는 모든 장기 보관 SMPS가 고장난다고 주장하거나 하나의 Activation 조건을 모든 제품에 공통으로 적용하기 위한 것이 아닙니다. 제품이 다음 공정이나 고객에게 전달되기 전에 이상상태를 발견할 수 있는 제어된 기회를 만드는 것이 목적입니다.

따라서 이번 시리즈는 하나의 실무 원칙으로 마무리할 수 있습니다. 장기 보관 SMPS는 먼저 활성화하고, 현재 상태를 다시 검증한 뒤, 합격한 제품만 필드에 출하합니다.
