Overview

An SMPS adapter can fail after long-term storage even though it operated normally before storage.

The case presented here began with a lot that had passed the manufacturer’s required production inspections and outgoing inspection, followed by the customer’s incoming inspection. The project was then delayed, and the products remained in warehouse storage for an unexpectedly long period.

When the project eventually resumed and the finished products were shipped to the field with their SMPS adapters, failures began to appear.

The returned adapters eventually revealed a critical clue: damaged aluminum electrolytic capacitors.

But that discovery raised an even more important question:

Why would an electrolytic capacitor deteriorate when the SMPS adapter had spent most of that time unused?

This article follows that real failure investigation—from field symptoms and laboratory measurements to damaged capacitors and the engineering question of how long-stored SMPS products should be safely reactivated before being returned to service.

01 │ Why Can an Unused SMPS Fail?

An SMPS that has remained unused for a long period can fail even though it operated normally before storage.

At first, this seems counterintuitive.

If the SMPS was not operating, there was little or no electrical load, switching stress, or operating heat. So why should its components deteriorate?

The key lies in the aluminum electrolytic capacitor.

Unlike many passive components, an aluminum electrolytic capacitor depends on a very thin, electrochemically formed aluminum oxide layer as its dielectric. During prolonged periods without applied voltage, the condition of this dielectric layer can be affected. When operating voltage is eventually reapplied, the resulting electrical behavior can influence SMPS startup and stability.

But this investigation did not begin with capacitor theory.

It began with failures in the field.


02 │ A Lot That Passed Every Inspection

The affected SMPS adapters had not originally been classified as defective products.

During production, they passed the manufacturer’s required 100% inspections at the applicable process stages and the final outgoing inspection. After delivery, the same lot also passed the customer’s incoming inspection and was accepted.

In other words, the products had successfully passed the entire quality sequence:

Production Inspection → Outgoing Inspection → Customer Incoming Inspection

The products had cleared every required quality gate before storage.

There was no obvious reason at that point to expect what would happen later.


03 │ When Temporary Storage Became Long-Term Storage

Then something unrelated to the manufacturing process changed the situation.

The customer’s project was delayed.

The finished products and their SMPS adapters were placed in warehouse storage while everyone waited for the project to resume.

What was expected to be temporary storage gradually became something very different as the restart continued to be postponed:

Temporary Storage → Project Delay → Prolonged Electrical Inactivity

Nothing was operating.

Nothing appeared to be happening.

But time was passing.


04 │ The Failure Appears in the Field

When the project finally resumed, the finished products were released from the warehouse and the SMPS adapters were shipped with them to the field.

During installation and field operation, some products failed to operate normally, and abnormal noise was also reported from some adapters.

At this stage, installers and customer personnel could essentially determine whether an adapter operated normally or not. They were not in a position to diagnose detailed output characteristics or determine the internal electrical cause of the failure.

The affected adapters were therefore classified as field failures and returned to our company for detailed analysis.

The question was now unavoidable:

What had happened to products that had been normal before storage?


05 │ Failure Analysis Begins

Once the returned adapters arrived, the investigation moved from field observations to controlled electrical testing.

The reported failures were reproduced.

In affected samples, abnormal high-frequency noise was confirmed, and unstable output behavior was measured under load.

What had been a simple pass/fail judgment in the field had now become a measurable electrical problem.

The adapters were opened and compared with normally operating samples as the investigation moved deeper into the SMPS circuit.

Then the investigation reached its turning point.


06 │ The Turning Point: Damaged Electrolytic Capacitors

Internal inspection revealed damaged electrolytic capacitors in several of the returned adapters.

The components identified during the failure analysis were:

In several failed samples, these capacitors showed visible rupture.

The failure was no longer only an abnormal waveform or unstable voltage on a measuring instrument.

There was physical evidence inside the SMPS.

Finding the damaged capacitors answered one question:

Where had the failure occurred?

But it did not answer the more difficult question:

Why?


07 │ Measurement Evidence: 512 mVp-p Ripple & Noise

One representative returned adapter provided a particularly clear electrical clue.

Under a 5 A load, its output voltage began rising from approximately 7 Vdc instead of remaining at the expected output level.

Ripple & Noise reached 512 mVp-p, far exceeding the 200 mVp-p maximum specification.

The damaged C3 and C4 capacitors were then replaced with capacitors taken from newly received products.

The result changed dramatically.

The evidence had become much stronger.

Replacing the damaged capacitors restored the electrical performance of the adapter.

But the investigation was still not finished.

Because replacing a failed component tells us what failed.

It does not necessarily tell us why it failed.


08 │ The Real Question: Why Did an Unused Capacitor Fail?

The affected products had passed the required inspections before storage.

They had not simply accumulated years of continuous operating hours before the problem was discovered.

They had spent an extended period without applied voltage while the project was delayed.

That common history became the next clue:

Long-Term Storage Without Electrical Activation

The dielectric of an aluminum electrolytic capacitor is an electrochemically formed oxide layer. Prolonged storage without applied voltage can affect the condition of that dielectric, which in turn can influence leakage current and capacitor behavior when voltage is reapplied.

A possible chain of events was beginning to emerge:

Long-Term Inactivity → Dielectric Condition Changes → Voltage Reapplication → Electrical Stress → Failure Risk

The investigation had moved beyond one damaged adapter.

It had become a question of how long-stored SMPS products should be managed before reuse.


09 │ From Failure Mechanism to Prevention

If long periods without applied voltage can affect electrolytic capacitors, the issue is relevant not only to one delayed project.

The same question may arise with long-stored finished goods, service inventory, spare SMPS units, maintenance stock, and other SMPS products that remain electrically inactive for extended periods.

Should these products simply receive full operating voltage the moment they are taken out of storage?

Or should they first undergo a controlled activation process?

This became the final engineering question:

Can a long-stored SMPS be reactivated in a controlled manner before normal operation to reduce the risk associated with degraded electrolytic capacitors?

That question leads directly to activation, voltage treatment, and capacitor reforming.

And this is where the next stage of the investigation begins.

This article is based on an actual field failure investigation involving SMPS adapters that had remained stored for an extended period before being returned to service.

My interest in this subject comes from more than 35 years of practical experience dealing with product quality, field failures, failure analysis, and corrective actions.

The purpose of this article is not to criticize a particular capacitor manufacturer or SMPS supplier. The case is presented to examine a broader engineering issue: what can happen to aluminum electrolytic capacitors during prolonged electrical inactivity, and how long-stored SMPS products can be managed before they are returned to service.

The following parts will separate actual field observations, measured results, and manufacturer technical guidance as clearly as possible.

개요

SMPS 어댑터는 장기간 사용하지 않고 보관한 후, 보관 전에는 정상적으로 작동했던 제품에서도 불량이 발생할 수 있습니다.

이번 사례는 제조사의 공정별 검사와 출하검사를 통과하고, 고객사의 입고검사까지 합격한 Lot에서 시작되었습니다. 이후 고객사의 프로젝트가 지연되면서 제품은 예상보다 훨씬 오랜 기간 창고에 보관되었습니다.

프로젝트가 재개되어 완제품과 함께 SMPS 어댑터가 필드로 출하되자 불량이 발생하기 시작했습니다.

회수된 어댑터를 분석하는 과정에서 중요한 단서가 발견되었습니다.

파손된 알루미늄 전해콘덴서였습니다.

하지만 이 발견은 오히려 더 중요한 의문을 남겼습니다.

대부분의 기간 동안 사용하지 않았던 SMPS 어댑터에서 전해콘덴서는 왜 열화되었을까요?

이 글에서는 실제 필드 불량 발생부터 사내 시험실에서의 측정과 고장분석, 전해콘덴서 파손 확인에 이르기까지의 과정을 살펴보고, 장기간 보관된 SMPS를 다시 사용하기 전에 어떻게 안전하게 활성화해야 하는가라는 공학적 문제로 접근해 보겠습니다.

01 │ 사용하지 않은 SMPS에서 왜 불량이 발생할 수 있는가?

SMPS는 장기간 사용하지 않고 보관한 후, 보관 전에는 정상적으로 작동했던 제품에서도 불량이 발생할 수 있습니다.

처음에는 쉽게 이해하기 어려운 현상입니다.

SMPS가 작동하지 않았다면 전기적 부하도 거의 없었고, 스위칭 스트레스나 동작 중 발생하는 열도 없었습니다. 그렇다면 내부 부품은 왜 열화될까요?

그 핵심에는 알루미늄 전해콘덴서가 있습니다.

알루미늄 전해콘덴서는 다른 많은 수동부품과 달리 전기화학적으로 형성된 매우 얇은 산화알루미늄 피막을 유전체로 사용합니다. 장기간 전압이 인가되지 않으면 이 유전체 피막의 상태가 영향을 받을 수 있으며, 이후 다시 동작전압이 인가될 때 나타나는 전기적 특성이 SMPS의 기동과 안정성에 영향을 줄 수 있습니다.

하지만 이번 조사는 전해콘덴서 이론에서 시작된 것이 아니었습니다.

시작은 필드에서 발생한 불량이었습니다.


02 │ 모든 검사를 통과한 Lot

문제가 발생한 SMPS 어댑터는 처음부터 불량품으로 분류되었던 제품이 아니었습니다.

생산 과정에서 제조사가 실시하는 해당 공정별 전수검사와 최종 출하검사를 통과했습니다. 납품 후에는 동일 Lot에 대해 고객사의 입고검사도 실시되었으며 정상 Lot로 합격 판정을 받았습니다.

즉, 보관 전까지 제품은 다음의 품질검사 단계를 모두 통과했습니다.

공정검사 → 출하검사 → 고객사 입고검사

제품은 보관에 들어가기 전에 요구되는 모든 품질검사 단계를 정상적으로 통과한 상태였습니다.

당시에는 이후에 발생할 문제를 예상할 만한 특별한 이유가 없었습니다.


03 │ 일시 보관이 장기 보관으로 바뀌다

그런데 제조공정과는 관계없는 상황이 발생했습니다.

고객사의 프로젝트가 지연된 것입니다.

프로젝트가 재개되기를 기다리는 동안 완제품과 SMPS 어댑터는 창고에 보관되었습니다.

처음에는 일시적인 보관으로 예상했지만 프로젝트 재개가 계속 지연되면서 상황은 점차 달라졌습니다.

일시 보관 → 프로젝트 지연 → 장기간 전원 미인가 상태

제품은 작동하지 않았습니다.

겉으로는 아무 일도 일어나지 않는 것처럼 보였습니다.

그러나 시간은 계속 흐르고 있었습니다.


04 │ 필드에서 불량이 발생하다

프로젝트가 마침내 재개되면서 창고에 보관되어 있던 완제품과 SMPS 어댑터가 함께 필드로 출하되었습니다.

설치 및 필드 사용 과정에서 일부 제품이 정상적으로 작동하지 않았고, 일부 어댑터에서는 이상 소음도 보고되었습니다.

이 단계에서 설치기사나 고객사 담당자가 확인할 수 있는 것은 기본적으로 어댑터가 정상적으로 작동하는지 여부였습니다. 출력의 세부적인 전기적 특성을 분석하거나 내부의 전기적 고장 원인까지 판단할 수 있는 단계는 아니었습니다.

따라서 문제가 발생한 어댑터는 필드 불량으로 분류되어 상세한 분석을 위해 당사로 회수되었습니다.

이제 피할 수 없는 질문이 생겼습니다.

보관 전에는 정상이었던 제품에 도대체 무슨 일이 발생한 것일까요?


05 │ 고장분석의 시작

불량 어댑터가 당사로 회수되면서 조사는 필드에서의 현상 확인 단계에서 시험실의 전기적 분석 단계로 넘어갔습니다.

보고되었던 불량 현상은 재현되었습니다.

불량 샘플에서는 비정상적인 고주파 소음이 확인되었으며, 부하를 인가한 상태에서 출력이 불안정해지는 현상도 측정되었습니다.

필드에서는 단순히 양품과 불량품으로만 구분되었던 문제가 이제 측정 가능한 전기적 이상 현상으로 나타난 것입니다.

이후 어댑터를 분해하여 정상적으로 작동하는 제품과 비교하면서 SMPS 내부 회로에 대한 분석을 진행했습니다.

그리고 고장분석의 중요한 전환점에 도달했습니다.


06 │ 전환점: 파손된 전해콘덴서

내부를 확인한 결과 회수된 일부 어댑터에서 파손된 전해콘덴서가 발견되었습니다.

고장분석 과정에서 확인된 부품은 다음과 같습니다.

일부 불량 샘플에서는 이 전해콘덴서들이 육안으로 확인할 수 있을 정도로 파손되어 있었습니다.

이제 불량은 측정기에 나타나는 비정상적인 파형이나 불안정한 전압만의 문제가 아니었습니다.

SMPS 내부에 물리적인 고장 증거가 존재했습니다.

파손된 전해콘덴서를 발견하면서 한 가지 질문에는 답을 얻었습니다.

어디에서 불량이 발생했는가?

그러나 더 어려운 질문은 여전히 남아 있었습니다.

왜 불량이 발생했는가?


07 │ 측정 결과: 512 mVp-p Ripple & Noise

회수된 어댑터 가운데 하나에서 특히 명확한 전기적 이상 현상이 확인되었습니다.

5 A 부하를 인가했을 때 출력전압은 정상적인 출력 수준을 유지하지 못하고 약 7 Vdc 부근에서부터 상승하는 불안정한 현상을 보였습니다.

Ripple & Noise는 512 mVp-p까지 측정되어 200 mVp-p Max 규격을 크게 초과했습니다.

이후 파손된 C3와 C4를 신규 입고 제품에서 분리한 전해콘덴서로 교체했습니다.

결과는 크게 달라졌습니다.

고장 원인을 뒷받침하는 증거는 한층 명확해졌습니다.

파손된 전해콘덴서를 교체하자 어댑터의 전기적 성능이 정상 수준으로 회복되었습니다.

하지만 고장분석은 여기서 끝나지 않았습니다.

불량 부품을 교체하여 정상으로 회복되었다는 것은 무엇이 고장 났는지를 알려줍니다.

그러나 반드시 왜 고장 났는지까지 설명해 주는 것은 아닙니다.


08 │ 핵심 의문: 사용하지 않은 콘덴서는 왜 불량이 되었는가?

문제가 발생한 제품들은 보관 전에 요구되는 검사를 모두 통과했습니다.

또한 불량이 발견되기 전까지 수년 동안 계속 가동되어 사용시간이 누적된 제품도 아니었습니다.

프로젝트가 지연되는 동안 장기간 전압이 인가되지 않은 상태로 보관되어 있었습니다.

여기서 모든 불량품에 공통되는 또 하나의 단서가 나타났습니다.

전기적 활성화 없이 장기간 보관된 상태

알루미늄 전해콘덴서의 유전체는 전기화학적으로 형성된 산화피막입니다. 장기간 전압이 인가되지 않은 상태로 보관되면 이 유전체의 상태가 영향을 받을 수 있으며, 이후 전압을 다시 인가할 때 누설전류와 전해콘덴서의 전기적 특성에 영향을 줄 수 있습니다.

하나의 가능한 고장 진행 과정이 보이기 시작했습니다.

장기간 미사용 → 유전체 상태 변화 → 전압 재인가 → 전기적 스트레스 → 불량 위험 증가

이제 조사의 범위는 하나의 불량 어댑터를 넘어섰습니다.

장기간 보관된 SMPS를 다시 사용하기 전에 어떻게 관리해야 하는가라는 문제로 확대되었습니다.


09 │ 고장 메카니즘에서 예방으로

장기간 전압이 인가되지 않은 상태가 전해콘덴서에 영향을 줄 수 있다면, 이 문제는 특정 프로젝트에서 발생한 한 번의 사례에만 해당하지 않습니다.

장기 보관된 완제품, 서비스용 재고, 예비 SMPS, 유지보수용 재고 등 장기간 전기적으로 활성화되지 않은 여러 종류의 SMPS 제품에서도 동일한 질문이 발생할 수 있습니다.

이러한 제품을 창고에서 꺼낸 즉시 정격전압을 인가하여 사용해도 될까요?

아니면 정상적으로 사용하기 전에 일정한 활성화 과정을 거쳐야 할까요?

이것이 이번 고장분석에서 마지막으로 남은 공학적 질문이었습니다.

장기간 보관된 SMPS를 정상적으로 사용하기 전에 제어된 방법으로 활성화함으로써 열화된 전해콘덴서와 관련된 불량 위험을 줄일 수 있을까요?

이 질문은 자연스럽게 활성화(Activation), 전압처리(Voltage Treatment), 전해콘덴서의 Reforming이라는 기술적 주제로 이어집니다.

그리고 여기서부터 다음 단계의 조사가 시작됩니다.
